Start With the Structure, Not the Material

Swapping EVA for a recycled material and changing nothing else is the most common mistake. Paper-based inserts have less rebound and lower surface precision, so the structure has to compensate. We set neck capture, base support, four-point contact and angled location before choosing the material. That keeps the bottle from moving without relying on foam.

Moulded Pulp, Honeycomb and Paper Composites

Moulded pulp is the most mature option for wine. It offers adequate shock absorption and load capacity, it is recyclable, and it requires tooling. We use it where a dedicated bottle shape justifies the tooling cost and the order volume supports the tooling. For standard bottle runs, this is often the first structure we test.

Honeycomb and multi-layer corrugated suit foldable and higher-volume export work at three plies or more. Paper-based composites suit lighter bottles and gift combinations, but they rebound less than EVA and need extra wrapping structure. We do not recommend paper composites for champagne.

What We Do Not Recommend

Single-ply paper trays do not have enough load capacity. Low-density recycled stock collapses under bottle weight. Soft fibre wadding gives poor location control. Untreated materials without moisture resistance are not suitable for sea freight. We check these points on every custom wine bag or box structure.

Texture Reads Premium, Not Plastic

Premium feel comes from texture, not plastic. Linen-finish stock, matt lamination, embossing and restrained foil read as more considered than a plastic tray. We use these surfaces on the bag and the box so the set feels deliberate before the bottle is opened.

Kraft paper bags and washable kraft paper fit the same thinking. They give the outer package a lower-impact surface while the inner structure does the holding. Felt bags are another non-plastic option in the range when the buyer wants a softer finish.
