Why the double-door structure works

The opening moment is the product. A double-door structure exposes both labels at once, so the recipient sees the two bottles side by side before touching anything. That matters for corporate gifting, where the box is often opened on a desk or at a table with other people watching.

The inside of the doors gives you a printable surface. Origin, vintage, serving notes, a client-specific message. You can use that space for a greeting, a brand story or a tasting note. It is not a throwaway panel. Plan the artwork for the doors the same way you plan the lid.

The structure itself is a rigid box. It does not fold flat. The doors are hinged and close against a centre seam. That seam is where most double-door boxes fail, and the reason is usually the card pocket, not the hinge.

The card pocket detail that ruins door alignment

One structural detail worth planning early: card-pocket layers affect door alignment. A pocket built close to the closing edge lifts that door once a card is inserted, and the two doors no longer meet evenly. The doors look warped, the magnet gap widens, and the box feels cheap.

We move the pocket's fixing layer away from the closing edge so the card adds no thickness at the seam. The pocket still holds the card, but the card sits away from where the doors meet. That keeps the doors flush when the box is closed.

This will not show up on an empty sample. We check closure with the actual card fitted. If you send us the card you will use, we fit it during sampling. If the card changes later, tell us. A thicker card stock can reintroduce the same problem even with the pocket moved.

Board, inserts and the four-point hold

Board is 1400 g greyboard with 157 g textured facing. That is above our 1200 g minimum and the weight we recommend for spirits. The facing paper is the surface you see and touch. Textured facing hides fingerprints better than a smooth coated sheet, which helps on a box that gets handled and passed around.

Inserts are velvet-lined EVA with two separate wells, located at shoulder and base, with a divider between bottles. Two-bottle boxes should never rely on insert friction alone. A divider stops the bottles knocking against each other in transit. The wells hold each bottle at four points, so the neck and shoulder are never unsupported.

The insert rule we work to: bottle held at four points, no unsupported neck or shoulder. We check it three ways. Shake the closed box for ten seconds, no movement. Tilt it at 45 degrees, no slide. Invert it, no release. If a bottle moves in any of those checks, the insert is wrong and we remake it.

Consistency controls across a run

Colour is controlled by Pantone matching, first-article approval and in-run sampling. You approve a first article before the run starts, and we pull samples during the run to check the colour has not drifted. Black, deep blue and burgundy are the hardest colours to hold consistent across a run. If your brand uses one of those, expect to spend more time on colour approval.

Magnet strength is matched on both doors. If one door snaps shut and the other barely holds, the box feels lopsided. We check both doors at assembly and again before packing.

Our control tolerance is plus or minus 1 mm on inserts and plus or minus 2 mm on the box body. That is not a guarantee, it is what we actually work to. If your bottle is an unusual shape, tell us before we cut the EVA. A tolerance that works for a Bordeaux bottle may not work for a burgundy or a champagne bottle.

The same box body often serves several corporate clients with only the card changed. That is a good way to keep cost down, but it means the card pocket and the insert must be right for every card you plan to use. If one client uses a thicker card, the doors will not close the same way. Spec the thickest card you expect and we will build around that.

In-house checks before it ships

We run three in-house pre-shipment checks with the bottle loaded. First, a 1.2 m six-face drop test. The box is dropped on each face and we check for insert movement, hinge damage and door opening. Second, stacking top load of 40 kg or more for 24 hours. That simulates boxes stacked on a pallet or in a warehouse. Third, truck and sea vibration simulation, with no internal movement allowed.

These are our checks, not a third-party standard. We do them on every run. If a box fails, we stop and fix the insert or the hinge before shipping. That is cheaper for you than finding out when a client opens a broken box.

The drop test matters most for double-door boxes because the doors are heavy. A rigid box with two hinged doors has more mass at the front than a simple lid-and-base box. If the hinge is weak, the doors open on impact and the bottles can slide out. We check hinge strength before the drop test, but the drop test is what proves it.

When this is the wrong choice

Do not use a double-door box for a single bottle. The structure is wasteful and the presentation is wrong. A single bottle looks lost between two doors. Use a lid-and-base box or a drawer box instead.

Do not use it for very heavy or very tall bottles. The doors add weight, and a heavy bottle puts more stress on the insert and the hinge. If your bottle is unusually heavy for its size, talk to us about a different structure or a stronger insert.

Do not use it for high-volume ecommerce fulfilment. The rigid box and the double doors add weight and bulk, which raises shipping cost. If the box is going straight into a courier van and the recipient opens it alone, a simpler rigid box or a foldable box with a bag may do the job for less money.

Do use it when the opening moment is part of the gift. A corporate event, a client meeting, a retirement gift, a long-service award. Those are the jobs where the double-door structure earns its cost.

Send us the bottle dimensions or a bottle sample, a reference design, the quantity, and any special requirements. The bottle sample matters more than the dimensions for a double-door box because the insert wells are cut to the bottle profile. If you only send dimensions, we work from the numbers, but a sample removes guesswork.

Two sample types are available. A blank sample shows the structure and the insert fit. A printed sample shows the visual, including the door artwork and the colour. We recommend a blank sample first for a new structure, then a printed sample for colour approval.
